BillD, I know this is an old post but I am now having the exact same problem that you posted here. The black plastic arm is broken just like you show in your picture. My question is do you think it would work if I just used a really good plastic epoxy and glued it back in??

Funny. I have an "02 Wrangler Sahara. Exact same problem. The vacuum line to the canister under the battery tray was broken. I had to remount the canister. It must have come loose at some point cuz it was wedged in the wrong position and broke the hose.

My 2002 Sport had the same issue, heater would blow through the defroster and floor vents only. After reading this thread I was able to get my husband to pull out the battery and tray and find the vacuum hose was split part way. He kept asking are you sure cause i don't see any hoses...I assured him it was there and was very relieved when we found the split hose! Glad it wasn't the blend door because i would have been the one tearing apart the dash.

Ok not a Newb to Mechanican but a Newb to working on Wranglers, finally decided to tear into my 98' to fix the defroster, found the broken lever for the defroster door, tried extracting the broken piece and it wouldn't budge so I ground a screw down to about a 1/2" long and then put nail glue on one side and screwed it down, seems to be working so far. Thanx for posting the fix and the pics I would have spent hours looking for the problem as I originally figured it was a vacuum problem.

Again Big Thanx for posting the fix and pics.

Similar Problem

I also have the problem with the defrost not working. Except:

Mine starts to work. Then I hear a thumb like something is getting sucked/blown into the airway. When I return the switch to the vent or floor I hear it release from its spot. Before I start digging around under the steering wheel, has anyone had this problem. The sound comes from slightly below the defrost vent.

Yes, I had the same problem. It sounded to me like when the fan started going above the lowest speed it would slam the door closed, because the defrost worked when idling with the fan speed at its lowest, but if I reved the engine and the fan went faster, or I just turned up the fan speed, it slammed it closed (at least thats my theory).

I checked the actuators, and my defrost one appeared to be either broken down inside where I couldn't see, or loose. I was going to try putting a screw through it as suggested, but I just pushed on it, and it seemed to "seat." Been running the defrost and all other modes for about a week, and everything works.

HOWEVER, now it sounds like the fan in hitting something. I am assuming it is hitting the door but not knocking it closed now? Anyone have any theories on that?

thanks for this thread. I have an '03 and just replaced PVC fittings when heater selection went out. Was set to get under dash when I decided to check forum! Figured the vacuum line had to be right where I had been working, and sure enough, found it. Took a bit longer to find where it went, and the fit was pretty sloppy, but I found some perfect size tubing to act as a shim/spacer, and everything works. 5 min fix! Thanks again

i have a 97 tj (no ac in jeep), my issue is when i put the heat on floor, it blows little out the floor and most through the defrost. when i put it on driver only the left two vents blow out. temp is good, just bad flow. i have read through this thread and dont see anyone else having this prob. any advice?

You have a disconnected/hole in your vac line.

I'm so glad I found this thread!!

I was having the same issue as some of you posted. I just picked my Jeep up from the mechanic and he had just replaced the intake manifold gasket trying to fix a exhaust leak.... then my air started acting up. After reading this thread I went out and sure enough the vac line was tucked up behind the cords on the hood.... Thanks for leading me in the right direction!!
