I know its an old thread but does anyone know the thread size of the sensor? I just want to plug it rather then pulling the carrier.

You do not have to pull carrier, just loosen bearing caps and pull carrier out 1/4" to allow switch sensor to get by the locker diaphram plate.

Stan over at JPI could tell you. They plug the hole on my axle before I picked it up.

I cant see that being done in the front because of the seals being so close to the carrier.

It can be done without even taking off the diff cover. It involves taking a couple of threads off the switch with a lathe, and removing a small amount of metal off the plunger head. Oh, and the help of a perfectly sized toothpick.
