It's getting pretty easy to swallow my pride as I age....it just keeps getting smaller and smaller. It's now bite size, I'm waiting for it to become fun size.

This was absolutely MY oversight, I just didn't want people to think that it was a defect in a very well engineered and made product. The AEV 2.5 is a terrific lift and, when installed correctly and torqued immediately after heavy use, it will provide a ride better than stock. Just make sure you tighten ALL bolts after taking it on to rigorous trails.

OK, I'm an idiot. The control arm brackets were looser than than loose. Once those were tightened, and all other bolts were torqued again to specs, no more noises.
Everything was marked with paint indicators and we will watch from now on.

Flint_Holbrook My top rear control arm bolts at the frame lossend after a couple thousand miles on the AEV lift. Created a noise in the rear. I have retorqued but have not driven it since. Use a paint pen to mark your spot for torque spec on the bolt and frame. This way you can make a visual check for lose bolts.

GCDMD Thanks guys for the replies, we tightened all control arms and bolts that were involved to specifications....then we torqued them again. I did take it out immediately after the installation and we beat it up pretty bad off road, I was very impressed with how it did right out of the box. We did NOT torque it after that, I will be doing that tomorrow. I did go through the control arms today and check for any loose bolts, none were noted. I do wonder if it is the sway bar issue that was posted. I'll keep you all update once I get everything re-torqued as necessary.
The drivability is still excellent, wouldn't trade this experience for anything. It's amazing how much better I understand the suspension after doing this, having worked on IFS before, this was a very pleasurable experience.

Did you loosen all control arm bolts before install and did you put the jeep on the ground before you torqued them back up?
Not trying to insult you if you did, only trying to think what might be the problem.
After tightening all my bolts to torque specs I "torque stripe" them so I can take a quick look to see if anything has gotten loose.
I would put a wrench to every bolt you moved for your lift and see if you can find one loose.
After each bolt or nut use either a paint pen or even a sharpee and draw a stripe across the nut and thread. Then you can tell if the marks are not lined up that your nut or bolt has moved.

xjrguy How are the control arm bolts? Tight to spec?

Also there is an issue where the front sway bar contacts some circular part.

AEV 2.5 lift noise

Well, that's what I get for bragging about how much fun this lift was to install. Actually, drivability is far better than stock, the progressive springs are downright impressive. Am I happy I bought the AEV lift....definitely, but I do have a question for those that have lifted. Whenever I first start the day and pop it into reverse, after rolling several yards, I'll often hear a pretty loud Pop/clunk. Then, it doesn't make any noises when driving and all appears sound in its handling. After a horrible day's work, I'll get back in my Jeep and start driving home....again, whether in reverse or drive the pop/clunk noise occurs. I inspected underneath and found the trackbar dangerously loose so I figured that was my problem. Nope, but it sure drives even better .
The steering linkages appear floppy, but given that I didn't loosen those, I assume that's mostly for bind-free movement. All control arms and geometry brackets appear tight. When I rock the Jeep side to side, no noise occurs.
What do y'all think?
