4bangertj okay heres the deal! mine rusted in that exact spot and looked almost exactly like that! i thought that if were to grind off the rust until i got clean metal i could hit it with some por15. WRONG! thats a single wall panel up to about the top of your rust spot! i thought for sure that that would have another piece of sheet metal behind it but it doesnt. the only thing behind that rust is welded tabs from your floor pan...and thats where the rust comes from. i cut mine out and welded in a new peice. with just a piece of metal i bought at menards. dont let it scare ya if you have any knowledge what so ever on welding or body work it'll be a piece of cake!

jonbugh Thanks guys! I'm probably going to go the sandblast, POR-15, bondo, paint, and rhino-line route... at least that is what looks to be the easiest!

X2 First get rid of the rust,like said before, sandblasting, needle gun, grind it, etc etc.
From the pic does not look that bad.
Remember the bad part of the rust it's tha came from the inside of the steel,so when you see these ugly bubles it might be worst than you see.
Maybe with a wyre disc and a grinder you will get it done.
I used to be a Sand blaster & painter on a Steel boat yard,I got some experience fixing rust.
Then look for a epoxy base primer that thing will keep away the rust almost for ever.(Ameron its a good brand)

jpdocdave you got a good handle on your options, i've heard people talk about por and love it. rust is cancer, even if you think you got it all out, it can come right back. grind, cut, blast, whatever to get every piece of rust out. rhino liner looks good i think to cover after fix is filled, primed and painted. especially if you're gonna cover it up anyway later. whatever you do get all the rust out, fill it in with metal or whatever. clean is most important, just a finger print under the primer will rust through quickly (body man told me that), prime paint, and seal. and you might have a fighting chance. Opinions needed for rust under door. Rhino Line? Re-paint?

I have about a 6" rust spot under the driver's side door. It doesn't look like it goes all the way through though. I'm trying to figure out if I should just cut out the section, weld in a new piece of metal, sand and repaint it... OR if I should just bead blast the rust out, use POR-15 or some other rust inhibitors, bondo it flush, sand it out, and Rhino Line the lower portion under the door. I'm going to eventually install rock sliders, so if I do the rhino lining it won't look quite as out of place. Anyway, the first picture is the rust, 2nd is a photoshop of a repaint, and third is a photoshop of it being Rhino Lined.







I would love to hear anyone's opinion or if there might be something else I can try!
