hank1 Thanks for the input folks. A friend recommended I drop the driveshaft, replace the outer pinion bearing and retighten the pinion nut and drive on. I know my luck better than to think that would fix it though. So my feeling is I'll be better off to have the whole thing looked at by a mechanic I trust and have him professionally repair it. If I "fixed" the thing it might last 6 hours or six months and I need better than that.

jpdocdave if there's metal shavings it doesn't mean the gears are shot everytime, a failed bearing will give you metal shavings also. and ya, i was assuming we're using common sense when it comes to a very small amount of tiny shavings, or sparkly gear oil full of metal, especially considering what he's describing.

to specify... over time you will accumulate a few metal shavings. it should be pretty common sensy to tell whether you have a few shavings, or you gears are totally shot to hell

jpdocdave sounds like the pinion nut could have come loose to. has anyone replaced the seal lately?

i'd say you can pull the cover and take a look before you do anything else. if the teeth on the gears are still there, and not sharpened or anything you'll be ok. if there's metal shavings the bearings are probably done. but the bearings are easier to replace than the ring and pinion.

my98tj i have changed the pinion bearings and seal on my grand cherokee with the dana 35, and it wasn't that bad. from the sounds of it though, you probably ruined the rear end. the clunking doesn't sound like there's much left of the ring gear. i would open it up and take a look at the ring gear before you decide to tear in to it and fix it yourself. just my $0.02.

Pinion bearing and seal

Last night I heard a grinding noise coming from the rear axle on my 2000 TJ. When I got down to look I saw axle fluid sprayed all over the place. The differential was very hot. The Jeep would not move in first without clunking. I was able to see that when moving forward or backwards the yoke would move around. I got it home and haven't done any other checks yet. This axle has a rubber fill plug. I refilled the axle with fluid and was able to drive it onto the rollback with no noise.

After reading on the forum I'm thinking at a minimum the pinion bearing and seal are gone. I didn't see any evidence of leaking around the yoke though. But I can't find any other likely source for the leak. Is it likely that the axle gears are ruined also? I expect it was driven a while with just about no fluid.

I'd like to try to repair it myself if possible unless the gears are gone. I could sure use some advice from those who have gone through this before. I'm pretty sure I have every tool I'll need except a 250 ft lb torque wrench. I can probably borrow one of those. I do have a big a$$ impact wrench.
