This is on a 2006 Unlimited Rubicon.

After having angry sparrows we tore apart my front drive shaft and greased everything heavily. Since the shaft was off we figured we would replace the pinion end joint. Of course these are the ones with the plastic clips. Using the Harbor Freight U-Joint tool we were able to push it out. With a huge amount of force and a loud snap the caps let go and pushed out. (I had no idea that they poured liquid plastic in the holes that filled groves in the ears and the caps. I thought they were just plastic pins)

When we went to put in the new u-joint the caps would not push in far enough for us to use the inner clips on both caps. It will completely bind before I can get the second cap in fair enough to insert the clip. The joint we are trying to use is a Precision 355. Oddly enough on the body of the ujoint it says 352.

From my research on the web we should be able to use one of the following joints:

Precision 355 or 290
Spicer 5-212x

Are these not the correct u-joints or did my ears somehow get squeezed together from the gargantuan force used to push the caps out? From measurements with calipers the joint is .03 too wide (or the ears are .03 too close).

Has anyone else ran into this problem?

you know what, i dont' know how to help you.. go to the parts store tell'em what you got and then go from there. you need a vice and a set of calipers to do the job, or hell a rock and a bfh (big f&#%n hammer) will do fine also. and you know 2 years ago in my senior year of high school i had a literature teacher who was obsessed with beowulf, now i liked the story enough, but i lost interest because of her...but thanks for taking me back there anyways..good luck

I am not sure if the ears are bent or not but i think that is the wrong joint.I looked it up also and came up with a 369 or 280 so I would go back to the parts place and have them double check the joint and see if they don't come up with a 369,280 or one of the two you found.I would not force that one in before checking first.If that is one of the several correct joints that will or is supposed to work you can use a port-a par to spread the ears back out but I would check first.

I would get a dana joint, I think its a 1310. Should not be a major issue to replace, some force of course but not like you said.

We measured my ears compared to my brother's which we had not tore apart yet. Indeed my ears were bent. We used a large bolt and nut placed between both ears and unscrewed the bolt. This did the trick and spread the ears to the appropriate distance that matched his drive shaft.

A little tip for others before they bend theirs:

Use a propane torch to heat the OEM injected plastic - it melts easy and shoots out, letting you push the cap out with very little force.

Now you may still have a problem - when you opened up the ears did they both bend out equally? If not, the shaft is no longer centered, giving a nice vibration.

Next time you run into something like that - check the book or ask here - or somewhere before damaging things.

So far there have been no vibrations indicating an out of balance shaft. To test I have run some smooth dirt roads in 4hi to see if that would induce an vibration.
