Rear axle shaft won't go in straight....

So I have a rear 44 from a 2004 Rubicon with factory locker. I had it regeared and inspected for damage. Also had him setup Ten factory axle shafts that I got with the housing. Local guy did the work. Well known. Mr Blaine knows him.

Anyway I finally got around to installing. Got everything prepped. Axle all lined up, control arms initially set, trackbar, etc. I go to put axle shaft in and slip it through differential bearing but the collar/bearing/seal is off center. It goes into diff side bearing and I can rotate freely. But again, the race hits the flange. I move to other side and it skips right in up to bearing race. Try the other shaft. Same result. I tried jacking up the shaft ever so slightly and pounding in with a mallet but then turning the shaft is VERY difficult.

Needless to say, dude is getting a call in the morning. Housing was not bent when he inspected it. Old shaft came out fine, so I suppose I verified that it wasn't bent when it got to him. Could the differential side bearings be seated improperly? Is my axle housing bent?

Any ideas? I can't find s"!t for info on this on the web.

With a light, and looking down your axle tube, is the diff centered to the housing? As in the splines for the axle shaft are centered

Hopefully you realize that the axle shafts are not ambidextrous.

Just talked to dude and he said he figured it was straight cause it came out of a running vehicle. He didn't know that + he welded on it. Wtf???

Well...Check on a flat surface to confirm its bent, but sounds like that's the issue. What is welded on it??

This was my first thought...wrong axle shaft on wrong side.

It was the f'in breather plug!!!! It was screwed in too far because I don't have the brake hydraulic manifold on there yet. I feel like the biggest dumbass, and happiest person all at the same time. I noticed a mark around the shaft where I tried to turn it. Checked inside the housing for straightness and saw it sticking down. Backed it out. Axle went right in.

I did put the short side on the right. Took that out. Back on track!!!

So ultimately relieved. Good lesson in taking things nice and slow. I'm meticulous with everything. Not OCD, but things have a natural progression. Plus i got a 1994 Honda Magna a couple months ago that i've been riding the wheels off of.

Thanks Czer and Water Dog, as usual.

Sidenote. I ended up reusing flange/retaining plate bolts. They're Grade 8 tightened to 45 ft-lbs. I feel confident in reusing them. Famous last words???
